HOW TO BUILD THE LIGHTNING
ELECTRO KART

PLEASE NOTE THAT THE CONSTRUCTION OF THE KIT VEHICLES
REQUIRES SOME HAND TOOLS AND MECHANICAL SKILL

1. Assemble the Kit Kart according to Azusa Kit Instructions and paint the kart frame
the color of your choice. Please note that the steering wheel shaft spindle
tabs should be pointed downin order to connect with the kart spindles,
notupwards as shown in the diagram included with the kit.

3. Mount the solenoid switch(s) fore or aft of the motor on to the mounting
plate using 5/8 inch or 1/4 inch bolts, lock washers and nuts.

4. Mount the 5/8 inch bore adjustable variable pulley onto the motor shaft and
tighten with a allen key wrench.

5. Mount the internal expanding brake as shown in the kit instructions onto
the live axle using the 1/4 inch shaft key and tighten the brake using an allen
key wrench. Attach the brake rod to the left foot pedal as shown in the kit
instructions.

6. Mount the 1 inch bore, 7 or 8 inch rear axle drive pulley using a 1/4 shaft
key on to live axle centered directly below the variable pulley mounted on the
drive shaft and attach the "A" pulley around both pulleys into the pulley
groove. Adjust by turning the variable pulley and tighen the "A" belt to a snug
position with a allen wrench.

7. Attach the chromed motor chain/belt guard to the motor by using a 1/4 inch
bolt, lock washer and nut.

8. Mount the battery box onto the left rear tubular kart frame members by
placing an 1/8 inch aluminum plate or 1/4 inch plywood board cut to size over
internal expanding brake. Attach the aluminum plate or plywood board to the
bottom of the battery box by using bolts and nuts or wood screws. Attach the
aluminum plate or plywood board to the tubular kart frame members using
2 inch U bolts. You may have to use spacers or washers between the bottom of the
aluminum plate or plywood board and kart frame members in order to clear the
top of the internal expanding brake.

9. Place the battery into the battery box on either a rubber mat or 1/8 inch
plywood board between the battery and bottom of the battery box in order to
insulate the battery from the metal nuts and bolts or screws.

10. Attach the on/off switch to one of the tubular frame members supporting
the steering wheel and steering shaft with zip ties or a hose clamp and
electrical tape.

11. Attach the on/off push button switch to the steering wheel by drilling a
small hole in the cross member of the steering wheel. Use connecting links and
number 8 or 10 primary electrical wire to connect the switches to the solenoid
and battery. The push button switch can also located in front of the right foot
pedal on a metal "L" bracket attached to a kart frame member in front of the
foot pedal. The push button switch can be activated by simply pushing the foot
pedal foward against the push button switch.

12. Connect the battery, motor, switches, solenoid(s) battery cables using the
Lightning Electro Kart Wiring Diagrams as shown. Make sure all terminals are
secure and wire and cable connections tight. Number 4 size battery cables
are recommended.

13. Place your Lightning Electro Kart up on blocks and test all systems;
electrical, motor. brakes, foward and reverse (optional) drive, belt alignment,
tires, etc.

14. Road test your Lightning Electro Kart. Good Luck
